In the fields of precision automation production lines and high-end equipment manufacturing, the reliability and safety of servo drives directly determine the survival of equipment. ECOVARIO launched by Jenaer Antriebstechnik (JAT) ® The 114/214/414 series single axis servo amplifier, with its compact structural design, flexible fieldbus interfaces (CANopen, EtherCAT, PROFIBUS DP), and SIL 2/PL d compliant safety torque cutoff (STO) function, has become the first choice for many mid to high end motion control solutions.
However, when this system faces capacitor aging, overheating of braking resistors, or false triggering of safety circuits after several years of operation, on-site maintenance engineers often lack targeted troubleshooting ideas. This article will start from the underlying hardware architecture of ECOVARIO, deeply analyze the DC bus discharge safety, STO safety circuit diagnosis, regenerative braking energy management, and on-site processing logic of common fault codes, and provide you with a detailed practical troubleshooting manual.
Fatal high voltage and capacitor discharge: absolute red line before maintenance
The ECOVARIO series servo amplifier stores extremely high energy in its internal DC link capacitor during operation. Before conducting any wiring inspection or module replacement, engineers must strictly adhere to the following safety red lines, which are directly related to life safety.
1. 6-minute waiting rule after power outage
According to the mandatory requirements of the technical manual, after disconnecting the power supply of the servo amplifier, it is absolutely forbidden to immediately touch any potentially live parts (such as X4 DC bus terminals, motor terminals). The discharge of DC bus capacitors requires time and must wait for at least 6 minutes. During these 6 minutes, the capacitor voltage may still be at a dangerous level. For safety reasons, after the waiting time has ended, a multimeter must be used to measure the voltage between the DC bus (+L and - L) and confirm that it has dropped below 40V before proceeding with further operations.
2. It is strictly prohibited to directly connect to the 400V three-phase power grid
This is the most common fatal mistake on site. The maximum allowable voltage for the X6 power input terminal of ECOVARIO 114 is only 48V AC (power must be supplied through an isolation transformer); ECOVARIO 214 allows a maximum of 105V AC; Even the highest level ECOVARIO 414 has a maximum allowable voltage of only 230V AC (single-phase connection). Any attempt to directly connect the device to the standard 400V three-phase industrial power grid will instantly destroy the power level module and is not covered by warranty.
3. Matching leakage current with residual current device (RCD)
The leakage current of ECOVARIO is greater than 3.5 mA. In sites where multiple drivers are connected in parallel or motor cables are long, high-frequency capacitive leakage current can easily cause frequent false tripping of the residual current device (RCD) in the workshop. For three-phase power supply systems, B-type (Universal) RCD should be selected; For single-phase power supply systems, Type A (Pulsating) RCD should be selected. If the leakage current is still too high, check whether the shielding layer of the motor cable is grounded 360 degrees according to the specifications, and try to shorten the length of the motor cable as much as possible, or use a low leakage current EMC filter.
STO Safety Function Configuration and Fault Diagnosis (D00/D01)
STO (Safe Torque Off) is the core of ECOVARIO xR version (with safety function). The principle is to cut off the drive signal of the power stage through dual channels (Channel A and Channel B) to prevent the motor from generating torque.
1. Analysis of Dual Channel Security Architecture
Channel A (hardware safety relay): 24V signal is connected through the X8 interface's ASI+and ASI - terminals (ECOVARIO 114 is an X2 interface). The internal safety relay is equipped with positive opening contacts, which can directly cut off the 15V gate drive power supply of the power stage in case of power loss.
Channel B (software/CPLD enabled): Connect 24V signal through the Enable terminal of X1 interface. If the signal is lost, the CPLD will turn off the PWM output.
2. Common fault codes and troubleshooting
D00 (Restart lock blocks switch on): The system detected that the STO function was activated, preventing startup. Troubleshooting steps: Check if there is a 24V voltage between the ASI+and ASI - terminals of X8 (or X2); Check if the external safety door switch or emergency stop circuit is closed; Confirm if the safety relay did not reset due to software configuration errors.
D01 (No external Enable): The system has not received an enable signal. Troubleshooting steps: Use a multimeter to measure whether there is 24V voltage at the Enable terminal (pin 5) of the X1 interface; Check if the upper computer PLC has sent an enable command.
3. Mandatory acceptance testing of STO function
After replacing any safety related components or modifying parameters, the STO function test (refer to Table 6.12/6.17 in the manual) must be performed: start the driver to rotate the motor at low speed, disconnect the ASI signal, confirm that the motor stops freely and the Ready signal becomes 0V; at the same time, unplug the X8 connector when the safety door is opened, and confirm that the main contactor (Line Contactor) should be disconnected immediately.

Regenerative braking energy and X4 interface troubleshooting (D11 overvoltage)
When the motor decelerates or the load is suspended by gravity, the motor becomes a generator and feeds back energy to the DC bus, causing the bus voltage to rise. If the energy cannot be consumed in a timely manner, it will trigger D11 (overvoltage in the supply cables) or cause hardware damage.
1. Selection logic of Ballet Resistors
ECOVARIO 214/414 does not have an internal braking resistor and must be externally connected. ECOVARIO 114 integrates a small power resistor of 0.01kW internally. If the braking energy is high, it also needs to be externally connected.
Calculation formula: Braking energy
EBR=one two J(ω one two−ω two two)
E BR= two one J(ω one two−ω two two)The energy that can be absorbed by the busbar
EN−P=onetwo C L(UBUSP two−UBUSN two)
E N−P= two one C L(U BUSP two−U BUSN two)If EBR>EN−PE BR>E N−P
External braking resistors must be used.
Resistance and power: ECOVARIO 114/214 requires selecting a 10 Ω resistor (DPR10-100 or DPR10-200); ECOVARIO 414 requires the selection of a 22 Ω or 24 Ω resistor. When selecting the continuous power of a resistor, the average power needs to be calculated
Pavg=Ppeak×Duty Cycle
P avg=P peak
The duty cycle. Note that JAT's original DPR series resistors are inherently safe and do not require additional fuses for wiring; If non original resistors are used, fast melting fuses (10A fast) must be connected in series between the positive and negative terminals.
2. Adjustment of braking threshold parameters
If there are frequent overvoltage alarms on site, the switch threshold of the braking resistor can be adjusted through ECO Studio software or Object Dictionary (Object 0x2701). For example, the default turn-on threshold of ECOVARIO 414 is 195V and the turn off threshold is 185V. Lowering the threshold appropriately can allow the braking resistor to intervene earlier, but too low will affect system efficiency.
Installation and Fault Diagnosis of Encoder Interface (X11/X12)
ECOVARIO provides two encoder interfaces, X11 for 9-pin Sub-D (encoder A) and X12 for 15 pin high-density Sub-D (encoder B).
1. Adaptive power supply voltage for encoder B
The X12 interface supports standard incremental, SINCOS, and absolute value encoders (Hiperface, BiSS). For BiSS encoder, the supply voltage of X12
UpU p Determined by the external resistors R1 and R2 between terminals 12 (S+) and 6 (DGND):
Up=five V×((Rone/Rtwo)+one)
U p=5V x ((R1/R2)+1). If different types of BiSS encoders are replaced on site, the resistance configuration inside the cable must be rechecked, otherwise it may cause the encoder to malfunction or be damaged.
Fault code D05/D06: Reports "encoder temperature sensor error" or "encoder hardware error". Key points of investigation: Check whether the encoder cable is plugged in and out while it is live (it is strictly prohibited to plug in and out the encoder while it is live, otherwise it is easy to puncture the internal chip); Check if the shielding layer is well grounded; Measure whether the 5V power supply is normal.
2. Communication error E23/E24 (SINCOS orthogonal error)
When using a 1vss sine encoder, if E23/E24 occurs, an oscilloscope should be used to check whether the differential signal amplitude of channels A and B is between 0.8V-1.2V. If the amplitude attenuation is severe, it indicates that the cable is too long (over 50m) or the shielding layer is damaged, causing interference.
Thermal management and hardware maintenance
The casing of ECOVARIO itself serves as a heat sink, with a maximum allowable working environment temperature of 40 ° C (full load).
D02/D03 overheating alarm: If it reports "radiator temperature>85 ° C" or "equipment temperature>60 ° C", first check if the cabinet fan has stopped running. Secondly, check if the servo amplifier is installed vertically as required (X5 motor interface facing downwards), and at least 3mm gap should be left between adjacent devices. There should be no wire slots or components that obstruct air convection above and below. If operating at high temperatures for a long time, it is necessary to install an original radiator (DPX10).
Surface burn risk: During equipment operation or when power is just turned off, the surface temperature of the casing may exceed 70 ° C. Maintenance personnel must wait for it to cool down to below 40 ° C before coming into contact.
Troubleshooting of fieldbus interface faults
ECOVARIO offers a wide range of communication options (CAN, EtherCAT, PROFIBUS, Ethernet).
CAN interface (X21): If communication is not possible, first check if the baud rate settings (1000k, 500k, 250k, etc.) are consistent with the main station. Secondly, check if the X21 terminal 9 (CAN_V+) provides an external power supply of 8-18V (older versions of hardware require external power supply). In terms of terminal resistance, a 120 Ω resistor must be connected to each end of the CAN bus, otherwise signal reflection will cause communication packet loss.
EtherCAT interface (X22): If the RUN light is constantly on but cannot enter the OP state, it is necessary to check whether the PDO mapping of the main station is consistent with the configuration in ECO Studio. EtherCAT only supports linear or tree topologies, and it is strictly prohibited to form a circular loop, otherwise it may cause broadcast storms.
