In the fields of automotive parts, heavy machinery, and general machinery manufacturing, turning of cast iron materials has always been a core concern for engineers. The challenges faced by cutting tools vary from continuous cutting of gray cast iron to intermittent machining of ductile iron: high-speed cutting of gray cast iron can easily cause wear on the back cutting surface, while intermittent working conditions of ductile iron can easily lead to the breakage of cutting edges. Faced with these processing difficulties in the "search for solutions" stage, the AC4000K series coated hard alloy material provides highly targeted technical breakthrough solutions. This series includes three grades: AC4010K, AC4015K, and the new AC4125K. They are designed for high-speed precision machining, general machining, and strong intermittent rough machining conditions, respectively. Through the collaborative innovation of coating technology and substrate structure, the stability standards for cast iron turning have been redefined.
Core Technology Breakthrough: Coating Architecture and Surface Treatment Process
To understand why the AC4000K series stands out in cast iron processing, it is necessary to deeply analyze its coating architecture. Traditional coated cutting tools often peel off during high-speed cutting of cast iron due to insufficient bonding strength between the coating and the substrate, or cause chipping due to insufficient coating toughness. The AC4000K series adopts an innovative composite coating structure, which perfectly combines the crystal orientation controlled alumina layer with the carbon rich ultrafine grain TiCN layer.
Firstly, the surface layer is made of crystal orientation controlled alumina (Al ₂ O3) layer. By precisely controlling the growth direction of alumina crystals, the anti crescent wear performance of this coating has reached twice that of conventional types. Crescent wear is one of the main causes of tool failure in high-speed cutting of gray cast iron, and the AC4000K series alumina layer can effectively resist diffusion wear at high temperatures, thereby significantly extending tool life.
Under the alumina layer, the AC4000K series adopts a carbon rich ultrafine grain TiCN layer. This coating has extremely high hardness and resistance to back cutting wear, with its wear resistance reaching twice that of conventional types. The introduction of carbon rich components further enhances the wear resistance of the coating, enabling it to maintain a sharp cutting edge for a long time during continuous cutting of gray cast iron.
To ensure that these two layers of coating do not peel off under harsh cutting forces, the AC4000K series also applies high adhesion technology. By smoothing the cutting edge treatment (reducing the surface roughness from Rz0.15 μ m to 0.07 μ m), the anti peeling ability of the coating has been significantly improved. In addition, the series also adopts special surface treatment technology, which makes the compressive stress more than twice that of conventional types, and the anti chipping performance also reaches twice that of conventional types. This dual guarantee of "external wear resistance and internal anti chipping" enables the AC4000K series to cover a wide range from high-speed precision machining to strong intermittent rough machining when processing various types of cast iron.
Three major brand positioning and chip breaker selection strategy
The AC4000K series is not a single brand, but consists of three members with clear positioning, and engineers can accurately match them according to specific processing conditions.
AC4010K: The preferred choice for high-speed precision machining
AC4010K is the preferred recommended grade for processing gray cast iron. Its ultra thick film coating technology enables it to achieve ultra-high speed cutting of up to 2300 SFM. When cutting gray cast iron continuously, the wear of the back cutting surface of AC4010K is significantly lower than that of conventional K10 material and competitor A. After 5 minutes of cutting, the cutting edge of AC4010K still remains intact, while conventional tools and competitor A show obvious wear and chipping. For precision machining conditions that pursue ultimate efficiency and surface quality, AC4010K is the ideal choice.
AC4015K: A Stable Choice for Universal Processing
AC4015K is the preferred recommended grade for processing ductile iron. Its high adhesion and high-strength coating enable it to achieve stable and long tool life under general processing and light intermittent working conditions. In the continuous cutting test of ductile iron (100-70-03), the wear of the back cutting surface of AC4015K was consistently lower than that of AC4010K and competitor C (K15) within 30 minutes of cutting time. In the testing of intermittent cutting of ductile iron, the anti chipping performance of AC4015K is also excellent, with only slight chipping after 240 seconds of cutting, while conventional K15 tools show severe chipping and damage.
AC4125K: A powerful tool for strong intermittent rough machining
AC4125K is a newly launched brand designed for strong intermittent machining and unstable working conditions of cast iron. Through the evolution of high adhesion technology, fine crystal orientation control technology, and residual stress control technology, AC4125K has demonstrated excellent anti chipping performance. When processing parts such as differential housing and carrier, AC4125K can effectively cope with heavy intermittent cutting. Its golden coating design makes the used blade tips easy to identify, making it convenient for operators to quickly replace them. In the testing of intermittent cutting of ductile iron, the cutting time of AC4125K is more than 1.5 times that of conventional K20 tools, and the degree of chipping is significantly lighter.
In terms of chip breaker selection, the AC4000K series offers a wide range of options. For low rigidity workpieces (such as slender shafts), EGU chip breakers are an ideal choice, as their low resistance design can effectively suppress vibration. For precision machining conditions, the ENZ chip breaker has both sharpness and strength. For general machining, EGZ chip breaker is the preferred recommendation, as its excellent cutting edge strength and high versatility can handle most working conditions. For high feed rough machining, the EME chip breaker provides extremely high strength while maintaining sharpness. For large cutting depths and intermittent machining, the chip free groove model provides the most outstanding cutting edge strength.

Practical Case Verification: Cross industry Processing Performance Comparison
To verify the performance of the AC4000K series in actual production, we conducted in-depth analysis by combining real processing cases from multiple industries. These cases cover multiple high-end manufacturing fields such as automotive brake discs, differential housings, and gearbox housings, fully demonstrating their excellent performance under different working conditions.
1. Turning of brake disc end face (gray cast iron)
In the end face turning of the No 35B brake disc, CNMG432EGZ-AC4010K tool was used with cutting parameters of vc=3150 SFM, f=. 030 IPR, ap=. 079 ". Compared with competitor A, AC4010K achieved a 1.4-fold increase in tool life (70 pieces vs 50 pieces) and minimal wear. Competitor A showed significant wear on the back cutting surface after processing 50 pieces, while the wear amount of AC4010K was only Vbmax. 011 ". For mass-produced parts such as brake discs, the high wear resistance of AC4010K can significantly reduce tool changing frequency and improve production efficiency.
2. Differential housing end face turning (ductile iron)
In the end face turning of ductile iron differential housing, WNMG433EGZ-AC4015K tool was used with cutting parameters of vc=820 SFM, f=. 012 IPR, ap=. 079 ". Compared with competitor D, AC4015K achieved a 1.4-fold increase in tool life (60 pieces vs 45 pieces). Under heavy intermittent cutting conditions, the anti chipping performance of AC4015K is particularly outstanding. Competitor D showed significant chipping and wear after processing 45 pieces, while the cutting edge of AC4015K remained intact. For parts such as differential housings that require extremely high dimensional accuracy, the stability of AC4015K can ensure long-term consistent machining quality.
3. External turning of differential housing (high-strength ductile iron)
When processing high-strength ductile iron differential housing, CNMG543EGU-AC4125K cutting tool was used with cutting parameters of vc=525 SFM, f=. 008-018 IPR, ap=. 098-1118 ". Compared with competitor G, AC4125K achieved a 1.5-fold increase in tool life (17 pieces vs 11 pieces). Under heavy intermittent cutting conditions, AC4125K exhibited excellent anti chipping performance, while competitor G experienced severe chipping after processing 11 pieces, while the cutting edge of AC4125K remained stable. For difficult to machine materials such as high-strength ductile iron, the toughness advantage of AC4125K can effectively solve the problem of blade breakage and improve the stability of the production line.
4. End face turning of gearbox housing (80-55-06 ductile iron)
In the end face turning of the 80-55-06 gearbox housing, CNMG432EME-AC4015K tool was used for rough machining with cutting parameters of vc=720 SFM, f=. 014 IPR, ap=. 059 ". Compared with competitor E, AC4015K achieved a 1.2-fold increase in tool life (12 pieces vs 10 pieces). The EME chip breaker has demonstrated excellent chip breaking ability in rough machining, with good chip control and no entanglement phenomenon. For parts such as gearbox housings that require deep cutting and rough machining, the combination of AC4015K and EME chip breaker can effectively improve machining efficiency.
5. Flywheel end face turning (ductile iron)
In the end face turning of ductile iron flywheel, WNMA432-AC4015K tool was used with cutting parameters of vc=755 SFM, f=. 012 IPR, ap=. 079 ". Compared with competitor F, AC4015K still maintained minimal wear after processing 80 pieces, while competitor F only showed significant wear after processing 40 pieces. The wear resistance advantage of AC4015K is particularly significant in mass production, which can significantly reduce the cost of single piece processing.
Long term verification of comparison between wear and chipping
In addition to the improvement of tool life, the AC4000K series also excels in wear control and edge suppression during long-term machining. In the continuous cutting comparison test of gray cast iron, after 10 minutes of cutting, the wear of the rear cutting surface of AC4010K was only 0.011 ", while the wear of conventional K10 tools and competitor A reached 0.014" and 0.016 ", respectively. The wear curve of AC4010K is significantly smoother, which means that AC4010K can maintain more stable dimensional accuracy over longer cutting times.
In the test of intermittent cutting of gray cast iron, AC4010K and AC4015K only showed slight chipping after 10 minutes of cutting, while conventional K10 tools showed chipping on the back face after 6 minutes of cutting and chipping on the front face after 10 minutes of cutting. For intermittent machining conditions, the anti chipping performance of AC4015K is particularly outstanding, which can effectively cope with impact loads and avoid premature failure of cutting edges.
In the continuous cutting test of ductile iron, the wear of the cutting surface of AC4125K was only 0.018 "after 18 minutes of cutting, while the wear of conventional K20 tools reached 0.016" after 12 minutes of cutting, and the wear of competitor A reached 0.012 "after 6 minutes of cutting. The wear resistance advantage of AC4125K is particularly obvious in long-term cutting, which can significantly extend the tool life.
Complete tool product line support
The AC4000K series has a complete tool product line support. In terms of turning, various specifications of cutting tools are provided, including negative angle triangle (TNMG/TNMM), negative angle diamond (CNMG/CNMM), negative angle square (SNMG/SNMM), negative angle 35 ° diamond (VNMG/VNMM), etc. These blades offer a wide range of tool tip rounded corners (such as 0.15, 0.31, 0.46, 0.62, etc.) and inscribed circle diameters to meet the contour machining needs of different cast iron parts.
In terms of chip breaking grooves, the four groove types EGU, ENZ, EGZ, and EME cover the full range of applications from precision machining to rough machining. EGU is suitable for precision machining of low rigidity workpieces, ENZ is suitable for precision machining, EGZ is suitable for general machining, and EME is suitable for high feed rough machining. For large cutting depths and intermittent machining, the chip free groove model provides the most outstanding cutting edge strength.
