The TDK Lambda Alpha 400 series (including CA400, with identical configuration codes) is a modular switching power supply designed for industrial, medical, and communication equipment. It is different from a regular "black box" power supply, but is composed of a host box, input filtering options, fan options, and up to five 23mm output module slots. During on-site maintenance and replacement, if only the number "400W" is checked, it is easy to encounter problems such as new power supply being installed, not being able to be carried, mismatched certification, or insufficient heat dissipation. This article outlines the key safety boundaries, configuration identification, derating calculation, and replacement process of Alpha 400 from the perspective of engineering deployment and troubleshooting, helping engineers turn "power replacement" into a verifiable system review.
Read the configuration code before replacing, don't just look at the power
The Alpha 400 model may be followed by a string of configuration codes. The input filtering section includes TL, RL, LL, ML, A or letter free, corresponding to small leakage current, reduced leakage current, low leakage current, medium leakage current, Class A input filtering, and letter free Class B input filtering, respectively. The fan section includes LSF low-speed fan, RA reverse fan, and QF silent fan. The maximum number of output modules is five, and common letters include AA、A、BB、B、C、D、F、G、J、K、L、M、N、Q、R、S、T、U、W、Z, There is also a B/S occupying slot. The main options also include MF, MFE, MFU, MFV, PA, IN, PP, RP, etc. The first step when replacing should be to copy the complete model and module label, rather than just recording "Alpha 400". Special attention should be paid to: modules AA, A, F, G, J, K, R, S, and T occupy two 23mm slots, while the remaining modules occupy one slot; All main input MF options can only be installed in slot 1. The voltage range of each module is also different, for example, A is 4.5-5.5V, B is 4.5-5.5V, C is 5-16V, D is 18-29V, F is 9-16V, G is 17.5-29V, J is 30-48V, K is 18-29V, L is 1.8-3.2V, M is 5-16V, N is 18-32V, Q is 2.7-3.9V, R is 2.7-3.9V, S is 2.5-5.7V, T is 1.8-3.2V, U is 10-21V, W is 4.5-5.5V, Z is 4.5-5.5V. Only by checking the voltage, current, and slot positions of the old module one by one can we... Avoid the low-level error of 'new power supply has sufficient power but module voltage is incorrect'.
Mechanical, heat dissipation, and thermal surface boundaries
The Alpha 400 must be installed inside the casing of the final device and cannot operate as a standalone product. The manual clearly requires that the ventilation openings must not be obstructed, and there should be at least a 50mm gap between any obstacles and the ventilation openings; The equipment cover and casing must not be accessible to operators; The casing cannot serve as an externally accessible cover for the final device, as the temperature of some parts of the casing may exceed the safe range of contact for operators when fully loaded. Clear and visible hot surface warning labels must be affixed to the overall equipment accessible to service personnel. The installation screws must not penetrate the body by more than 4.5mm, and the maximum torque of M4 fixing screws is about 1.3N · m. The product uses special grounding screws to connect the cover plate to the casing and must not be removed; If accidentally removed, new screws must be replaced and the grounding continuity must be retested. These requirements are not "suggestions", but hard conditions for whether the replacement can pass the security check.
Alpha 400 is IPX0 and cannot be cleaned with chemical solvents, cleaning agents, or other liquids. It is suitable for environments with pollution level 2, overvoltage category II, and printed board material group IIIb. The working temperature is between 0-50 ℃. If it exceeds 50 ℃ to 65 ℃, the rating must be reduced by 2.5%/℃, and this reduction range is not covered by certification; Storage temperature -40-70 ℃, humidity 5% -95% non condensing, working altitude -200-3000m. If the old power cabinet space is small, the fan direction is opposite, or the air inlet is blocked by the cable tray, even if the new power supply is rated at 400W, it may be protected in advance due to temperature rise.
Electrical Installation and Safety Boundary
Input rated 100-240VAC, maximum 90-264VAC, frequency 47-63Hz, maximum input current 7A, surge current less than 50A. The product is a Class I equipment and must be reliably grounded and completed by professionals during installation. The positive or negative pole of the output can be grounded or floating. Mains input connectors cannot be used as on-site wiring terminals; The internal fuse F1 is 5 × 20mm, F10AH/250V, and cannot be replaced by the user. Internal faults must be returned to the factory or repaired by an authorized agent. The final equipment must provide mechanical, electrical, and fire-resistant enclosure protection. If the output setting may generate 240VA hazardous energy, the module terminals or connections must be out of reach of the user, and service personnel must also have protection.
Special attention should be paid to SELV and energy source level. If the secondary of a non grounded output is 2 turns or more, a single fault may cause the output to exceed the SELV limit to ground, therefore it belongs to non SELV; When non grounded output is connected in series, it is not a SELV unless all 1-turn secondary is used and the series connection does not exceed 3 channels. If the total output voltage in series plus 20% of the maximum rated output voltage exceeds 60VDC, it belongs to non SELV; The total voltage of the series connection shall not exceed 160VDC. If any output or series output is non SELV, all outputs of the entire power supply should be treated as non SELV. The energy source level is similar: non grounded output secondary with 3 turns or more belongs to ES2; After series connection, the total voltage plus the maximum rated 20% is ES2 if it exceeds 60VDC, and ES3 if it exceeds 120VDC. Non SELV, ES2, and ES3 outputs must be protected or shielded to prevent service engineers from accidentally touching or short circuiting tools. If the old system uses multiple outputs in series during replacement, this one must be recalculated instead of just looking at a single voltage.
Insulation testing should also be cautious. The primary mains have a ground voltage of 2.25-2.35kVDC; Primary to transformer core and primary to secondary are 4.25-4.35kVDC; The voltage between outputs and to ground is 500VDC. But if the power supply is equipped with a Y capacitor, high-voltage testing of the primary to secondary/core may damage the capacitor and should not be done rashly. After replacement, grounding continuity, insulation resistance, and no-load output voltage should be checked first, followed by load testing.

Output power and ampere turn derating calculation
The nominal maximum output of Alpha 400 is 400W, but the actual allowable power depends on the module type, fan options, and installation direction. If one or more A, AA, R, T modules are included in the configuration and installed vertically with downward airflow, the maximum is 350W and 80 ampere turns; Containing one or more F modules and installed vertically, with the fan on top, maximum 375W, 80 ampere turns; When equipped with LSF low-speed fan, the maximum power is 155W, 30 ampere turns, and vertical installation is not allowed with the fan on top; When equipped with RA reverse fan, the maximum power is 300W, with 60 ampere turns, and vertical installation is not allowed; When using the input/output connector housing, the vertical fan is P=14.7+3.67 × Vin in the upper direction and P=80+3.2 × Vin in other directions, with a maximum power not exceeding 400W and a minimum input of 90VAC. The Vin here is the input voltage of the mains. The engineering calculation steps are as follows: first calculate the voltage x current of each module, and the sum should not exceed 400W; then calculate the number of secondary turns x current of each module, and the sum should not exceed 80 ampere turns; If it exceeds the limit, reduce the load or modify the configuration. The ampere turns of the J module should be calculated as (output current+15A) × 4, and cannot be directly multiplied by the number of turns based on the output current.
Remote sense will reduce the maximum output voltage: modules L, S, T, Q, and R will decrease by 0.5V, while modules C, D, F, G, J, M, K, N, and U will decrease by 1.0V. Output regulation beyond the specified range may trigger overvoltage protection and all outputs will be turned off; When resetting, adjust the output voltage back to the range and disconnect the mains for at least 30 seconds. The output connector also has rated limitations: 6.35mm quick connect terminal 15A, 9.5mm quick connect terminal 32A (insert thickness 1.0mm, suitable for AMP 151667-2 or AMP 280223-2), M5 screw terminal can reach 100A, but depending on the wire and wire nose, the recommended torque is 2.4-2.6N · m. If the old cabinet uses fine wires or ordinary quick connect terminals during replacement, the terminal temperature rise must be rechecked according to the current of the new module.
Medical applications and certification boundaries
The medical applicability of Alpha 400 is only applicable to products with L, R, and T input filtering options, corresponding to IEC/EN 60601-1 3rd edition ANSI/AAMI ES60601-1、CSA C22.2 No.60601-1。 Its insulation structure is: input to output strengthened insulation (2 MOOP), input to ground basic insulation (1 MOOP), and output to ground only functional insulation. The product is classified as a regular device, IPX0, Not preventing water ingress; Not suitable for use in environments where flammable anesthetic gases are mixed with air, oxygen, or nitrous oxide. Only devices that meet the above standards are allowed to be connected to the signal port. If any part of the product in the final device can be touched by the operator, the operator shall not touch that part and the patient at the same time. The product has not undergone EMC evaluation according to IEC/EN 60601-1-2, but test data can be obtained from the manufacturer; No modifications are allowed to the product. Except for permanently installed devices, the input mains of the final device should have bipolar fuses, while the power supply itself only has unipolar fuses on the live side. When replacing the power supply of medical equipment, it is necessary to confirm whether the old machine relies on LL/TL/RL filtering options to meet the leakage current requirements, and cannot be directly replaced with a regular Class B input filtering version.
In terms of security certification, Alpha 400 covers UL60950-1、CSA22.2 No.60950-1、UL62368-1、CSA22.2 No.62368-1、IEC/EN62368-1、CE、UKCA, And IEC/EN60601-1 CB report and UL/CSA60601-1 under LL/TL/RL filtering options. The CE mark corresponds to the Low Voltage Directive and RoHS, while UKCA corresponds to the Electrical Equipment Safety Regulations 2016 and RoHS Regulations 2012. If the equipment is exported to the European Union or the United Kingdom during replacement, the certified versions cannot be mixed.
Common troubleshooting ideas
Phenomenon 1: No output when powered on. First, check if the input is within the range of 90-264VAC, and inspect the external circuit breaker, fuse, and wiring; The internal fuse cannot be replaced on site. If the input is normal but there is no output, check whether the remote disable (IN option) is pulled low, whether the output adjustment exceeds the range and triggers OVP, and whether the module is plugged in tightly. The OVP reset method is to return the output voltage and disconnect the mains for 30 seconds.
Phenomenon 2: Overheating and shutdown after being loaded. Check if the fan options match the installation direction: LSF does not allow vertical fans to be installed on top, RA does not allow vertical installation; Are there any obstacles within 50mm of the ventilation opening; Whether the ambient temperature exceeds 50 ℃, and if so, whether the rating is reduced by 2.5%/℃; Whether the total power and ampere turns exceed the corresponding configuration limits. The hot surface label and chassis temperature cannot be ignored as "normal".
Phenomenon 3: Unequal current or parallel connection failure in multiple outputs. Check the connectors and star point connections of the PA or PP options, and whether the sense wire is correctly connected to the load or module bus by pressing+ve sense and - ve sense; PA provides current sharing and module good signals, while PP is used for current limiting parallel or busbar parallel connection. If the sense line breaks, the output voltage may increase abnormally.
Phenomenon 4: Medical equipment leakage current exceeds the standard. Check if the input filtering options are LL, TL, or RL, and confirm that the final device's bipolar fuse and grounding meet the requirements; Do not "solve" leakage current by modifying the power supply, as the manual clearly does not allow modification. The output to ground only serves as insulation, and the system design cannot use the output to ground as patient protection insulation.
Phenomenon 5: Insulation test failure or ignition. Confirm if Y capacitor is installed; If available, do not perform primary to secondary/core 4.25-4.35kVDC testing. Check if the grounding screw has been mistakenly removed, if the cover plate grounding is continuous, and if the M4 screw has penetrated more than 4.5mm and damaged the interior.
Phenomenon 6: Output terminal overheating. Check the current rating of 6.35mm, 9.5mm quick connect terminals and M5 screw terminals, tighten them according to the recommended torque, and inspect the wire cross-section and wire nose. After replacement, the temperature rise of the terminal should be measured with load, rather than just looking at the no-load voltage.
Suggestions for replacement and lifespan management
When replacing Alpha 400 or CA400, it is recommended to follow the sequence of "recording configuration code - checking module voltage/current/slot position - calculating power and ampere turns - confirming fan direction - checking input filtering and medical certification - disassembling and grounding - no-load and load testing". If the old power supply is damaged and unable to read parameters, the configuration should be inferred from the equipment drawings, module labels, and load measurements, especially without missing serial output, remote sense, and IN prohibition signals. At the end of the product's lifespan, if there are components that require special handling, they should be handed over to compliant channels for processing in accordance with local regulations. The design value of Alpha 400 lies in modularity, wide input, and multiple certifications, but on-site reliability depends on whether heat dissipation, terminals, grounding, derating, and certification boundaries are correctly executed. Treating replacement as a security check, rather than simply replacing the box, is necessary to restore verifiable and maintainable power levels to old equipment.
