Positioning of NextMove e100 in Multi Axis Motion System
The ABB NextMove e100 is a high-performance multi axis intelligent motion controller, programmed using the structured Basic based Mint motion control language. It not only allows users to quickly get started with simple motion control programs, but also provides a powerful instruction set for complex applications such as software camshafts, electronic gears, spline interpolation, and complex path control. Its standard capabilities include: onboard control of 4 stepper axes and 3 servo axes, and expansion of external controlled nodes (such as MotiFlex e100, MicroFlex e100 drivers) through Ethernet POWERLINK (EPL), capable of generating motion profiles for up to 16 axes simultaneously; In terms of I/O, it provides 20 universal digital inputs, 12 digital outputs plus 1 relay output, 2 12 bit differential analog inputs, and 4 12 bit single ended analog outputs; In terms of communication, it integrates USB 1.1, RS232/RS485/422, dual port Ethernet (TCP/IP and POWERLINK, built-in hub), and CANopen interface.
For engineers who are maintaining old Mint controller production lines or need to replace discontinued business partner series controllers, understanding the hardware boundaries and failure mechanisms of NextMove e100 is key to reducing downtime.
Model Identification and Arrival Acceptance: The First Step of Replacement Work
The order number format for NextMove e100 is NXE100-16xxDx or NXE100-16xxSx, where the numeric part determines the number of axes and the letter D/S determines the step output type:
Order number description
NXE100-1608Dx 8-axis, RS422 differential step input output
NXE100-1608Sx 8-axis, open collector (single ended) step output
NXE100-1612Dx/Sx 12 axis, corresponding output format
NXE100-1616Dx/Sx 16 axis, corresponding output format
The lowercase x in the model represents the hardware version letter and does not affect the controller's functionality. When replacing spare parts, it is necessary to check the number of axles and output type: D-type (DS26LS31 differential driver) has an output frequency of 60 Hz to 5 MHz, S-type (ULN2803 collector open Darlington) only has 60 Hz to 500 kHz, and S-type has a maximum current of 50 mA per circuit. The two are not interchangeable. Upon arrival inspection, packaging and appearance damage should be immediately checked, the order number should be verified to be consistent with the purchase order, and stored properly according to the storage environment requirements.
Installation specifications: environment, fixation, and power supply
1. Environmental conditions. The controller is designed for permanent indoor installation, with a working temperature of 0... 45 ° C (32... 113 ° F); Relative humidity should not exceed 80% below 31 ° C, and linearly decrease to 50% at 45 ° C, non condensing; The pollution level of the installation site shall not exceed level 2 according to IEC 60664-1, and there shall be no abnormal nuclear radiation or X-rays. It should be avoided to install directly above or next to heating equipment, under water vapor pipes, and near corrosive gas and metal dust environments. All incoming and outgoing signal lines must be properly shielded.
2. Mechanical installation. Fixed with the randomly attached M4 screws, it must be installed vertically on a smooth non combustible surface, with the two slots of the metal carrier/heat sink assembly located at the bottom. Maintain a minimum distance of 20mm between the controller and adjacent devices to facilitate natural convection and heat dissipation; An additional space of approximately 70mm needs to be reserved at the serial cable connection. The dimensions are 250 × 140 × 40.3 mm and the weight is approximately 700 g. The installation height limit is 2000 meters above sea level, with an impact of 10 G and a vibration of 1 G (10-150 Hz, according to IEC 60068-2-6/27). Before touching the equipment, it is necessary to release static electricity through the grounded metal surface or wear an electrostatic wristband - both DS26LS31 and ULN2003 drivers are electrostatic sensitive devices.
3. Power supply requirements. The controller requires a 24 V DC power supply (± 20%, 50 W) that can continuously output 2 A. It is recommended to use an independent 24 V power supply with fuses, with a rated value of no more than 4 A. ABB will provide it as a matching supply DR-75-24(75 W/3.2 A)、DR-120-24(120 W/5 A)、DRP-240-24(240 W/10 A)DIN Rail power supply with built-in protection against short circuit, overload, overvoltage, and overheating. Attention: The total output of 5V (for encoder power supply and S-type stepper output) should not exceed 600 mA. When it exceeds 1 A, the self recovery fuse action takes several minutes to reset. After powering on, the self-test is completed within about 20-30 seconds, and the STOP LED should flash green; A constant red light indicates initialization, while a flashing red light indicates detection of a serious hardware/firmware error.
I/O wiring points
Analog quantity. The X12 connector provides differential input between AIN0 (pin 1/2) and AIN1 (pin 4/5), with a range of ± 10 V, an input impedance of 120 k Ω, a sampling frequency of 2 kHz for dual input and 4 kHz for single input disabled (disabled by ADCMODE=4), and a built-in second-order low-pass filter with a cutoff frequency of approximately 1 kHz. Obtaining 0-10V signals from a 24V signal source can be achieved by using a 1.5 k Ω/0.25 W series resistor and a 1 k Ω potentiometer for voltage division. X13 provides four ± 10 V bipolar outputs, with an update frequency of 1 kHz and a maximum of 2.5 mA per output. The driving load must be ≥ 4 k Ω. Demand0-2 is assigned to three servo axes by default, and only one end of the shielding layer is grounded.
Numerical quantity. The three sets of inputs are shared by CREF0/1/2 and can be independently configured with high/low effectiveness (INPUTMODE). DIN0-DIN3 is a fast interrupt input with a latch delay of only 1 µ s. It can be used as a high-speed position latch (LATCH... keyword), but is extremely sensitive to noise - shielded twisted pair must be used, and direct connection to mechanical switches, relay contacts, and other sources that are prone to shaking is strictly prohibited. DIN4-DIN19 is an optocoupler isolated input with a sampling frequency of 1 kHz. The edge trigger pulse must be ≥ 1 ms. DOUT0-7 has a total output capacity of 500 mA (maximum 350 mA per channel), while DOUT8-11 can increase the average output to 125 mA per channel. Inductive loads such as driving relays must be connected in parallel with freewheeling diodes at both ends. Relay (DOUT12) contacts are rated at 1 A @ 24 V DC or 0.25 A @ 30 V AC and are normally closed for global fault output.
encoder. X5/X6/X7 three 9-pin D-type inputs accept RS422 differential A/B/Z signals, and each channel uses MAX3095 differential receiver; The theoretical maximum input frequency is 20 million orthogonal counts per second (equivalent to A/B signal 5 MHz), but in practice, it is limited by cable length: 1.3 MHz only allows 2 m, 100 kHz can reach 50 m, 10 kHz can reach 700 m, and the recommended length does not exceed 30.5 m. If homemade, shielded twisted pair cables must be used with a minimum of 0.34 mm ² (22 AWG), and the line to line shielding capacitance should not exceed 50 pF per 300 mm, and the total capacitance of 30.5 m should not exceed 5000 pF.

Communication interface configuration and common pitfalls
Ethernet POWERLINK(EPL)。 This is the core extension channel of NextMove e100, which implements deterministic real-time communication on 100 Mbit/s fast Ethernet based on CANopen DS402 line specification. The controller has a built-in forwarding hub and two RJ45 ports that support daisy chain topology. Each node introduces a delay of approximately 500 ns, and time sensitive applications need to limit the number of nodes on the chain; Each branch of the daisy chain should not exceed 10 devices. There must be only one management node in the network (node ID 240, select switch LO=F, HI=0), node IDs 1-239 are controlled nodes, and 0 and 241-255 are reserved. It is strictly prohibited to use Ethernet switches in EPL networks (timing cannot be guaranteed), and hubs are available. TCP/IP cannot communicate with controllers on the daisy chain in standard Ethernet mode and needs to be connected directly or through a switch/hub. The recommended cable is CAT5e S/FTP full shielding, and for cables over 3 meters, conductive clips must be used to bind both ends to the metal backplate to ensure CE compliance; There is a 1.5 kV magnetic isolation between the Ethernet port and other circuits.
Node ID selection switch. HI/LO two 16 bit rotary switches set the node ID (0-255) in hexadecimal. Two key tips: If set to FF, the firmware will not run when powered on but can still be recognized by Mint WorkBench to download the firmware; The Ethernet IP address is fixed at 192.168.100.xxx, where xxx is the decimal value of the node ID. When configuring TCP/IP on the PC, it should be set to 192.168.100.241 (241 exceeds the available range of the controller to avoid conflicts), subnet mask 255.255.255.0, and verified with PING.
CANopen。 The CAN channel optocoupler isolation requires a 12-24V voltage to be applied between pin 9 (+24 V) and pin 3 or 6 (0 V) to power the isolation circuit - this is the most commonly overlooked step in CANopen troubleshooting. Connect 120 Ω terminal resistors at both ends of the bus (intermediate nodes are not allowed), with a baud rate of 10 Kbit/s to 1 Mbit/s (BUSBAUD setting), a maximum of 25 m for 1 Mbit/s, and up to 5000 m for 10 Kbit/s; branch lines smaller than 0.3 m are allowed at 1 Mbit/s. The CANopen network can scan up to 126 nodes (ID 2-127) using NODESCAN by the management node, only identifying nodes that comply with DS401/DS403 and ABB CANopen, and does not support Heartbeat process. Nodes need to support node guarding.
USB and serial port. USB is a self powered USB 1.1 (12 Mbps) device, recommended for direct connection to a PC rather than through a hub, with a maximum cable length of 5 meters; changing the USB port may require Windows to reinstall the driver. RS232 is pre-set with 57.6 Kbaud, 8 data bits, 1 stop bit, and no checksum. RTS/CTS hardware handshake must be connected, with a maximum cable length of 3 meters. RS485/422 multi machine systems only install 120 Ω terminal resistors at the first and last ends of the network. When updating firmware through the serial port, it can only be downloaded to the selected controller in Mint WorkBench.
The configuration logic of EPL remote axis and local axis
Each of the 7 local axes (4-step+3 servo) occupies one profiler; There are three control methods for remote EPL axis: the management node continuously sends incremental demands (consumes profiler), the driver profiles the demand after sending a single demand (does not consume profiler), or only monitors feedback (does not consume profiler). Therefore, the 16 profiles can be allocated in any combination of "7 local+9 remote" or "4 groups x 4 synchronous axes". Remote axis configuration only requires specifying the node ID and axis number, which can be completed through the Add Device → Map process in the System Configuration Wizard. The axis number and node ID do not need to be the same, but it is recommended to be consistent for small networks for easy identification.
ScaleFactor calibration is the programming foundation: Mint's position/velocity commands are represented by encoder orthogonal counts (servo) or steps (step). After setting SCALEFACTOR, they are converted to user units -1000 line encoder x 4=4000 counts/revolution. Setting SCALEFACTOR=4000, MOVER (0)=4 means 4 revolutions. Setting SCALEFACTOR on the remote axis does not result in down transmission, and position data is always transmitted in raw count, so the remote axis can correctly parse instructions no matter what.
Common troubleshooting (classified by phenomenon)
(1) Status LED indicator. Green constant light=initialization completed, controller enabled (normal); Green flashing rapidly=firmware download in progress; Red constant light=initialization in progress; Red flashing=serious hardware or firmware error, please contact ABB. The detailed error code can be found in the Error Handling manual chapter by pressing F1 in Mint WorkBench.
(2) Mint WorkBench cannot detect the controller. Check sequentially: whether the 24V power supply is connected to X1 and has been closed; Whether the USB/Ethernet/serial port cable is well connected and there are no other programs occupying the serial port; Does the "USB Motion Controller" entry appear in the Device Manager; Is the node ID mistakenly set to 240 (F0) when connecting to Ethernet, and is the TCP/IP configuration of the PC network card correct according to 192.168.100.241; Is the 'Search up to Nodexx' value in the Select Controller dialog box lower than the controller node ID? After firmware download, the controller must be powered off and restarted, which is an official mandatory step.
(3) The motor does not rotate or loses control. The controller is working but the motor is not rotating: check the motor driver wiring, drive enable output configuration (section 5.4.5), and whether the servo loop gain is zero (factory zero, 0 V requirement upon power on). When the motor is powered on, it loses control and flies: first, verify that the controller and driver are grounded together; Check if the encoder feedback signal is received correctly and powered normally; When confirming zero demand, the driver demand input is 0 V. After the motor loses control for a short period of time, stop: check the polarity of the encoder channel - positive demand should generate positive position increment. ENCODERMODE can be used to reverse the encoder counting direction, DACMODE can be used to reverse the DAC output polarity, and both must be used together; When the tracking error is too large, FOLERORMODE can be set to 0 to temporarily disable detection.
(4) Inconsistent reciprocating positioning. Check whether the common ground and encoder channels are affected by electrical noise interference, and whether the A/B square waves maintain a phase difference of about 90 °; The encoder cable must be shielded twisted pair, with the outer shield grounded at both ends and the inner shield grounded only at the controller end. Stepper axis step loss is usually caused by acceleration, speed, or load exceeding the motor's capacity.
(5) CANopen bus passive/off. The passive state indicates that the error count exceeds 127 (self-healing before recovery threshold), and the off state indicates that it exceeds 255 and enters BUS OFF, which must be restored using the BUSRESET keyword or reset controller. The troubleshooting checklist for both is the same: ① 12-24V isolated power supply between pins 9 and 6/3; ② At least one other CANopen node exists on the network; ③ Only terminate at both ends of the bus; ④ Consistent baud rate across the entire network; ⑤ Unique node ID; ⑥ Cable integrity.
(6) EPL network abnormality. Confirm that there is only one management node (ID 240) in the entire network, all controlled node reference sources have been set to EPL in the Operating Mode Wizard, each device node ID is unique, and each branch daisy chain does not exceed 10. The Ethernet redirection function of MMC allows remote viewing and configuration of EPL nodes through only USB physical connection, provided that the node switch of NextMove e100 is not set to F0.
Servo tuning methodology (Mint gain system)
The NextMove e100 position loop includes KPROP (proportional), KINT (integral), KVEL (velocity feedback), KDERIV (derivative), and feedforward term KVELF/KACEL. Practical tuning process:
Current (torque) control mode: First, set the initial value of KDERIV to 1, and gradually increase the manual shaft until there is resistance to the hand feel; KPROP is taken as about 1/4 of KDERIV, and vibration reduces KPROP or increases KDERIV; Set the step distance to one revolution and observe the response for 0.15 seconds - increase KDERIV for under damping and decrease KDERIV for over damping, until the ideal response approaches the critical damping (quickly reached with only minor overshoot).
Speed control mode: KDERIV and KVEL can be set to zero, with a focus on KVELFF - KVELFF=2048 ÷ orthogonal counting per servo loop. Example: 3000 rpm motor+1000 line encoder+1 kHz control rate → 50 revolutions per second x 0.001 s x 4000 counts=200 counts/loop → KVELF=2048/200=10.24. The measured speed curve in trapezoidal movement decreases if it is higher than the demand and increases if it is lower. The correct value is when the two curves coincide; Subsequently, KPROP gradually increased from 0.1 to eliminate tracking errors.
Eliminating steady-state errors: The typical value of KINT is 0.1, and KINTLIMIT is set to the minimum value that can overcome friction (such as 5%). KINTMODE can choose from four modes: Never/Always/Smart/Steady State. Smart mode only applies integration when the required speed is zero or constant, balancing accuracy and stability.
