In the fields of modern heavy industry, metallurgy, papermaking, and crane transmission, high-power DC motors still occupy an irreplaceable position due to their excellent low-speed and high torque characteristics. As classic works in the field of DC drive, ABB DCS 400, DCS 500B, DCS 600 (armature drive) and DCF 500B, DCF 600 (excitation drive) series governors cover a wide current range from 25A to 5200A and have a huge number of them in industrial sites worldwide.
However, as the operating years of the equipment increase, problems such as aging of components, loss of parameters, and communication interruptions in old control boards inevitably become a nightmare for on-site maintenance engineers. When faced with production line downtime, engineers often need to complete fault location and spare parts replacement in a very short period of time. This article will provide engineers with a detailed practical guide from multiple dimensions, including hardware architecture analysis, fault code diagnosis, key board functions, and spare parts replacement points.
Analysis of Core Control Architecture and Board Functions
Understanding the hardware topology of DCS transmission system is the first step in efficient troubleshooting. The entire system uses the SDCS-CON-2 control board as the "brain", supplemented by power boards, power interface boards, and various I/O boards working together.
1.1 Core Control Board SDCS-CON-2
SDCS-CON-2 is the core control unit of DCS 500B and DCF 500B. This board is built on the 80186E microprocessor and DC94L01 ASIC (Application Specific Integrated Circuit). ASIC undertakes the majority of high-frequency measurement and control tasks, including RS485 communication with the operation panel, communication with the excitation controller, A/D and D/A conversion control, and most importantly, thyristor trigger pulse generation.
High attention must be paid to the Watchdog function during on-site maintenance. When the watchdog detects abnormal program operation (such as crashes or program crashes), it will trigger protection mechanisms: forcibly disable writing to FPRM (flash memory), reset and disable thyristor trigger control, force digital output to low level, and reset programmable analog output to 0V. If the device suddenly loses excitation or stops due to no trigger pulse, it should focus on investigating whether the control board power supply and program crash.
1.2 Power board SDCS-POW-1
SDCS-POW-1 is a switching power board that uses a flyback topology to provide the required DC voltage for the electronic boards of the entire system. When replacing the board, special attention should be paid to voltage selection: the input voltage must be confirmed on site through the onboard SW1 switch to determine whether it is 230V AC or 115V AC. In addition, if the system uses an incremental pulse encoder, the encoder power supply voltage (5V, 12V, 15V, 24V) needs to be accurately configured through X3, X4, X5 jumpers, otherwise it will cause speed feedback faults.
1.3 Power interface board and measurement board
ABB adopts different power interface schemes for modules in different power ranges:
C1/C2 module: Use SDCS-PIN-1x or SDCS-PIN-20x board. These boards are responsible for amplifying the triggering pulses of thyristors, isolating pulse transformers, and measuring armature currents through current transformers.
A5/A6/A7 high-power module: adopts a dual board structure, namely the measurement board SDCS-PIN-51 and the pulse transformer board SDCS-PIN-41/48.
Debugging tool SDCS-MP-1: This is a dedicated maintenance measurement board. When there is suspicion of abnormal control signals, this board can be connected in series between CON-2 and the power interface board. It provides measurement points for three-phase voltage, armature voltage/current, six thyristor trigger commands, and current direction commands. The measurement points are isolated by a 10k Ω resistor or operational amplifier, and even if a short circuit occurs during measurement, it will not affect the operation of the transmission system. It is a "perspective mirror" for advanced fault diagnosis.

Fault diagnosis and interpretation of seven segment digital tube codes
In emergency situations lacking PC debugging tools such as DriveWindow, the seven segment digital display on the SDCS-CON-2 control board is the most direct window for diagnosing faults.
Display code status, meaning, troubleshooting direction
E RAM/ROM memory test error: Control board hardware damaged, CON-2 board needs to be replaced
8. Check if the control board power supply, reset signal, or firmware is damaged when the program is not running
Blank normal state: The system is running normally
Software or parameter downloads are currently in progress in the L download sequence. Power off is strictly prohibited
There is a non fatal warning in Alarm A, please refer to the specific alarm code
F Fault has a fatal fault, the thyristor has been blocked, and the fault record needs to be checked
2.1 Excitation unit fault code (DCF 503A/504A)
