Core technology analysis and on-site troubleshooting of ABB PFEA113 tension controller

In the modern paper, film, metal foil and other web processing industries, maintaining a constant strip tension is a core process requirement to ensure product quality and prevent strip breakage or deviation. As a high-end model in the tension controller family, ABB PFEA113 has pushed performance and functionality to new heights compared to the basic PFEA111/112: it supports up to four tension sensor inputs (A, B, C, D), provides six configurable analog outputs (AO1-AO6), natively supports Profibus DP communication, and has been deeply optimized for segmented roll applications.

However, when facing complex on-site electromagnetic environments, mechanical installation deviations, and bus configuration errors, maintenance engineers often encounter problems such as zero drift, signal jumps, and even system alarms. This article will deeply analyze the working principle and wiring specifications of PFEA113 from the perspective of engineering practice, and combined with the official manual, provide you with an efficient fault diagnosis logic and emergency downgrade strategy under special working conditions.

Core Measurement Principles and System Architecture

To understand the troubleshooting of PFEA113, the first step is to understand its signal source. Unlike traditional strain gauge sensors, ABB's tension sensor uses a Presductor based on the magneto elastic effect ®  Technology The sensor contains two mutually perpendicular copper wire windings inside. In an unstressed state, there is no magnetic coupling between the two windings; When the tension of the strip is applied to the sensor through the measuring roller, the magnetic field is twisted, and an AC voltage signal proportional to the magnitude of the force is induced in the secondary winding. This technology can generate signals without physical deformation, endowing the sensor with extremely high stiffness, overload resistance, and extremely low displacement.

The highlight of PFEA113 lies in its powerful system scalability:

Multi sensor and multi roller control: Two sets of rollers (Roll 1 connected to A/B sensors, Roll 2 connected to C/D sensors) can be connected simultaneously, or a segmented roller system with up to 12 sensors can be formed.

Gain Scheduling: By using digital input (DI) or Profibus, it is possible to switch the package angle gain between two different strip paths (i.e. two different package angles).

Segmented roller application: When the roller shaft is long and only some support points are equipped with sensors, the total tension can be estimated by setting the SRSF (Segmented Roller Scale Factor).

Red line requirements for electrical installation and wiring

The root cause of many "difficult and complicated problems" lies in the non-standard installation in the early stage. PFEA113 has extremely strict requirements for wiring and grounding:

Special four core cable and diagonal connection: The cable between the sensor and the controller must be a durable four core shielded cable. The manual clearly emphasizes that diagonal pairs must be used separately for signal circuits and excitation circuits. If ordinary parallel lines are used, it will cause severe interference of the excitation magnetic field on the signal winding, resulting in significant fluctuations in the measured values.

Single ended grounding principle: All shielded cables must be grounded only at one end (usually near the copper grounding bar on the controller side), and the exposed length of the shielded wire must be less than 50 millimeters. If both ends are grounded at the same time, once there is a potential difference in the ground potential, the ground loop current will flow in the shielding layer and directly superimpose on the weak millivolt level signal, causing the zero point to be extremely unstable.

Synchronization line of IP20 version: If multiple PFEA113s are installed in the same cabinet, there will be differential interference of excitation frequency between them. Synchronization between controllers must be achieved through the interconnection of X3:15 and X3:16 terminals using twisted pair cables. If one device loses power, the other devices can still maintain synchronization. The IP65 wall mounted version does not require this operation.

Fault Diagnosis and Downgrading Operation Strategy: On site Practical Guide

Drawing on the troubleshooting logic of the safety control system, the on-site issues of PFEA113 can be classified into the following categories:

Symptom 1: The "Status" indicator light on the panel turns red and displays an alarm message

The red light indicates that the controller has detected an error or warning. Engineers should press the directional keys to enter the operation menu and read specific codes.

Supply Error: IP20 version requires checking if there is 18-36V DC between X1:1 and X1:2. If the voltage is too low, check the power capacity or line voltage drop.

Load Cell Excitation Error: This is the most common fault. If all sensors are connected, measure the resistance between X2:1 and X2:8 after power off. If the resistance is greater than 15 Ω, check if the total resistance of the cable exceeds 10 Ω; If the resistance is less than 15 Ω and the wiring is correct, there may be internal damage to the controller.
