Power on and commissioning: from installation to initial startup

Before starting, it is necessary to visually inspect the robot and controller, confirm that there is no condensation, install the wheels (optional), install the cabinet, confirm that the power cable is dead, and connect the mechanical arm/cabinet/system to other potential points. If the components have been installed and connected inside the cabinet, you can start directly from the subsequent steps. Otherwise, install and connect the robot controller, connect the motor cable, data cable, safety interface, Ethernet and EtherCAT interface, front door interface, teaching pendant, UPS battery, and then connect the power supply.

The power connection is made through the cable entry on the upper part of the rear panel, and the power cable is directly connected to the main switch QB0. PE equipotential is connected to M5 bolt, and the main switch pins are L1, L2, and L3. The N-conductor can be connected to XD00, but it is not required when connecting to the robot controller. The power cable is fixed at the designated point with Velcro or zip ties.

Power on sequence: Close the robot controller motor circuit breaker, close the cabinet door, release the emergency stop on the teaching pendant, and turn on the main switch. Control the PC to start. The startup sequence is recovery stick, external hard drive, and internal hard drive. If an external hard drive is detected, the internal hard drive will be disabled; If no external hard drive is detected, it will not automatically switch to an internal hard drive. After startup, connect the system software, configure input and output, check safety devices, check machine data, perform no-load mastering, load mastering, software limit checking, tool calibration, load data input, base calibration, and configure automatic external interfaces if necessary.


Module replacement: fan CSP、 Reactor, main filter box

The maintenance tasks allowed for this cabinet include replacing the cabinet base, fans, CSP cables CSP、 Reactor, main filter box. Before all assignments, 5 safety rules must be followed: power off, prevent accidental restart, confirm that the system is out of power, ground short circuit, and cover or fence adjacent live parts. After completing the homework, revoke the measures in reverse order.

After a power outage, there may be a residual voltage of 60 to 800 V in the intermediate circuit for up to 5 minutes. You must wait for at least 5 minutes before doing homework. KSP、 Motor connectors and connected motor cables may remain energized. All assignments must comply with ESD standards to prevent static electricity from damaging electronic components.

Replace fan: Turn off the main switch and prevent restart, open the door, unscrew 4 M4x50-8.8 TORX screws, remove the protective grille, take out the fan and release the power cord, unplug the fan connector. During installation, operate in reverse to ensure that the fan draws air from the outside and tighten to the specified torque.

Replace CSP cable: Disconnect the controller side and CSP side cables, cut the zip ties, and open the Velcro. During installation, connect the controller and CSP, secure the cables with zip ties, ensure sufficient clearance when opening the door, and ensure that the wiring harness does not rub against the edges of the cabinet. After completion, turn on the machine and check if the CSP LED is lit.

Replace CSP: Disconnect the CSP cable, unscrew 4 M4x8 hex nuts, and remove the CSP from the door. Insert CSP during installation, tighten 4 nuts, and connect cables. Power on and check the CSP LED.

Replacing the reactor: First, remove the robot controller, disconnect the main switch connection cable, unplug the main filter box connector, unscrew 4 M4x8 hex nuts, and remove the reactor from the cabinet wall. Reverse the operation during installation, tighten according to the specified torque, and connect the main filter box and main switch.

Replace the main filter box: Remove the robot controller, unplug the main filter box connector, unscrew 2 M4x8 TORX screws, and take out the main filter box. Insert and tighten 2 screws during installation, insert the connector, and reinstall the controller. Spare parts must use KUKA original parts, otherwise the warranty and liability will be invalidated.


Common troubleshooting: Starting from power supply, safety, communication, cooling, and UPS

The troubleshooting section of this cabinet document only points to the warning messages in the robot controller assembly instructions. In actual troubleshooting, the following path can be followed.

Unable to power on. Check the QB0 main switch, XD1 power supply, line side fuse, NA version branch circuit protection, PE connection, whether the main switch is OFF causing the door to lock, whether the UPS battery fuse is inserted, and whether the X305 or battery fuse is connected. If the control PC does not start, check the XD2 UPS power supply, battery voltage, power module, and fan.

Emergency stop cannot be reset. Check the smartPAD emergency stop, front door additional emergency stop, XG58 external enable, safety interface configuration, correct removal of jumper wires, safety door and operation safety confirmation. If XG58 has been plugged or unplugged while powered on, it may have been damaged and must be powered off for inspection. If the emergency stop switch exceeds 250000 cycles, it must be replaced.
